Over 80% of EAF Failures Stem from Nipple Breakage; Precision Machining Reduces Fracture Risk

According to failure analysis statistics from the National Abrasive & Grinding Tool Quality Inspection and Testing Center, more than 80% of unplanned electrode-related shutdowns in EAF steelmaking are caused by connection failures, including electrode nipple fracture, mismatched threads and overheating joints. The joint section bears heavy current, thermal stress from temperature gradients above 1500℃ and mechanical impact inside the furnace, so nipple quality directly affects service life and smelting stability of the whole electrode column.

Electrode nipple failure is a key source of EAF fracture risk. During high-load smelting, graphite electrode nipples must maintain stable conductivity, tight fitting and strong thermal shock resistance. If thread taper, tooth height, half-thread size or material matching between nipple and electrode body is inconsistent, local hot spots can form at the connection area, leading to microcracks, nipple collapse and unexpected furnace shutdowns.

UHP nipples require extremely high thread machining accuracy. Industrial testing standards require qualified UHP nipple thread straightness tolerance to be controlled within 0.02 mm, and the diameter difference between the two ends of one nipple to be controlled within 0.05 mm. Tiny machining deviations can be amplified by repeated thermal expansion and contraction, eventually increasing electrode consumption, maintenance work and furnace downtime cost per ton of steel.

Full-process closed-loop manufacturing determines nipple stability. Many small and medium carbon manufacturers only own basic forming, baking and graphitization processes, without supporting 5-axis precision machining workshops. As a result, it is difficult to maintain consistent tolerances for thread straightness, taper angle and fitting clearance. For overseas steel mills, stable raw material formulas, graphitization heat treatment and precision machining capability have become important criteria when selecting graphite electrode suppliers.
